Flexible enterprise platform: How TSA achieves an efficiency boost with Testify

About TSA

Traktionssysteme Austria is the leading manufacturer of electromechanical drives for rail and road vehicles with a company history dating back to 1960. As an owner-managed and independent manufacturer, the company offers customized drive solutions from a single source.

The challenges at the beginning

The final assembly of the electric motors takes place at the TSA plant in Wiener Neudorf. A motor part (e.g. rotor or stator) is assembled at various assembly islands in the plant. As the entire logging process during assembly was carried out on paper checklists, the relevant logs had to be passed on with each machine part. This process was time-consuming and laborious, and the long retention period for the logs and documents also posed a challenge. This resulted in hours of searching through physically stored inspection logs.

 

Extensive search in archives

TSA follows strict certification guidelines and these are accompanied by a particularly long retention period for documents. Protocols and certificates for materials and components must be traceable for up to 30 years. In the event of a complaint or obligation to provide evidence, this meant days of archiving and time-consuming searching. The digital documentation with Testify convinced TSA above all because of the simple and fast traceability of all installed parts and their serial numbers, as well as the ability to view this data at the touch of a button.

Connection to existing systems

With Testify as a tool for digitizing the last process mile, the data required for this usually comes from existing primary systems. This is also the case at TSA, which has integrated the leading ERP system, SAP, into its business processes. With flexible connectivity via the Testify REST API, the desire for fast exchange of order and measuring equipment data via the Testify-SAP connector could be implemented. This avoids duplicate data storage, especially in measuring equipment management, and ensures conformity with ISO certification.

Pilot operation in practice

Testify is initially used on a trial basis on those assembly islands with the most project runs. First, the specific quality checks of the selected islands are also mapped in the digital system. Thanks to the wide range of options in the Testify checklist designer, even complex, individual processes can be mapped 1:1. The first 10 employees are equipped with tablets and test the digital testing process for 3 months. Instead of passing on paper logs, the checklist for each test object can be processed immediately by each employee on the tablet. The feedback was correspondingly positive.

Consistent rollout plan

TSA managed the complete transition from the analog to the digital QA process with a well-prepared rollout, which took place on a set deadline. “Improving the process in theory over and over again doesn’t help. You learn the most from quick feedback from practice,” says Thomas Zeitelhofer (Deputy Head of Quality Assurance). After the changeover, he himself provided daily support in the assembly department and interviewed employees directly at their workstations by the machine. Zeitelhofer sees the greatest benefit of the new system in the digital availability of all data. The serial numbers of individual components can now be traced at the touch of a button and retrieved from any location.

Individualized adaptation of functions

At the assembly islands, the motors are not assembled and logged individually, but in batches in parallel. Employees log up to 8 parts simultaneously, but no conventional QA tool has yet supported this parallel production with intuitive operation on mobile devices. In close cooperation with the Testify team, the checklist function for TSA is adapted to individual requirements. Employees can now digitally log several test objects at the same time using the intuitive Testify UI.

SAP integration

In addition to the ongoing synchronization of order data, the use of calibrated measuring equipment must be taken into account in the new, digital process. At TSA, these are mapped and maintained in SAP. A manual transfer to synchronize the two systems is unthinkable in a digital process. As a flexible enterprise solution, Testify has an easily configurable REST interface that allows TSA to seamlessly connect its SAP system to Testify. This means that the master data relevant to the digital process can be automatically synchronized in Testify on an ongoing basis. Testify is therefore a fully integrated part of a digital value chain.

Cross-departmental rollout

After the digital process was successfully and quickly implemented in the assembly department, the outgoing goods department also converted its processes to Testify. Instead of using Excel, digital, integrable checklists and fast traceability are now also used here. Workplace evaluation is also to be evaluated with Testify in future. The “Lean Management” department is also evaluating initial potential applications. The areas of application within a company are as varied as the implementation in Testify.

QA process outsourcing

#1 Multi-tenant setting:
In order to make collaboration with the international assembling partners (India, USA, Bosnia) more efficient, TSA works closely with Testify on the possibility of QA process outsourcing: several clients can be created within Testify, which can use the Testify web app with the specified checklists from several locations. The processes and data are controlled and hosted by TSA from Wiener Neudorf. Complicated data exchange for required assembly processes, which used to involve lengthy email communication or sending files, can now be outsourced, viewed and, above all, evaluated at the touch of a button.

#2 Internationalization:
TSA is an international company with a subsidiary in Bosnia, assembling partners in the USA and a joint venture in India. The long-term goal is the complete digital integration of all TSA partners into Testify’s digital QA process value chain.
